
TCS Study Reveals Physical AI is Becoming Mainstream as Manufacturers Scale Implementation
Tata Consultancy Services Limited (TCS), a global leader in IT services and consulting, has released the findings of the Future-Ready Manufacturing: TCS Physical AI Readiness Report 2026. The report underscores that manufacturers are shifting their focus from isolated automation projects to building comprehensive physical AI ecosystems, viewing these technologies as a people-first transformation rather than simply workforce replacement.The study highlights that companies are strategically preparing to scale physical AI across various industrial environments, including factories, warehouses, logistics networks, maintenance operations, and quality management systems.
Manufacturing Focus Shifts to Human + AI Operating Model
A key insight from the report is that manufacturers are integrating intelligent systems to enhance employee productivity and safety. Instead of replacing their workforce entirely, companies are employing a Human + AI Operating model designed to support employees in complex, hazardous, or repetitive industrial settings.The research was conducted by surveying CXOs and vice presidents from 300 manufacturing companies across North America and Europe between March and April 2026. Sectors represented included automotive, electronics, high-tech manufacturing, industrial equipment and machinery, process industries, and aerospace and defense.
Key Findings on Investment and Impact
The study revealed several significant trends regarding the adoption pace and strategic commitment to Physical AI:- Sustained Commitment: No surveyed organization intends to reduce its investment in Physical AI, while 26% plan to increase spending, indicating a focus on sustained transformation over short-term pilots.
- Operational Impact: The largest anticipated impact is expected in warehouse operations, with 77% of manufacturers expecting significant or transformational change. This is followed by assembly and manufacturing operations at 75%, and logistics and material movement at 72%.
- Workforce Augmentation: A substantial 42% of manufacturers anticipate significant workforce augmentation through Physical AI by improving safety and assisting workers in challenging industrial environments.
- Adoption Stage: The report notes that 68% of manufacturers remain in the nondeployment or experimental stages, with primary pathways to enterprise-scale deployment identified as legacy system integration, data infrastructure establishment, and workforce skill development.
Governance and Future Readiness
The findings also highlighted critical areas where focus is needed as adoption accelerates. Forty percent of respondents are unprepared for emerging regulatory requirements, and 44% reported having no formal accountability structure in place for Physical AI failures.Anupam Singhal, President of Manufacturing at TCS, stated that "Physical AI is taking intelligence beyond the screen and onto the shop floor, where machines sense, adapt and act in real time." He added that manufacturers who successfully scale this technology will define the next era of manufacturing, reinforcing TCS' 'infrastructure to intelligence' approach.
Kevin Ichhpurani, President of Global Partner Ecosystem at Google Cloud, noted that Physical AI is moving manufacturing "from digital insight to autonomous real-world action." Through the partnership with TCS, he explained, they are integrating Gemini’s multimodal reasoning into the factory floor to enable robots and systems to operate intelligently in industrial settings.
TCS is assisting global manufacturers in progressing from pilot projects to enterprise-scale Physical AI adoption through the use of the TCS Physical AI Gemini Experience Center located in Troy, Michigan. Furthermore, the TCS Physical AI Blueprint provides an end-to-end framework that combines advanced sensing, edge intelligence, and secure cloud orchestration with AI-powered quadruped and humanoid robotics to deliver real-time operational insights and autonomous decision support.
